Case Number One: Over-sampling

The Client
A producer of electronic components in a high volume manufacturing environment.

The Problem
After first electrical test it was discovered that an inordinate amount of product was being retested after failing inspection in final QA. The effects were increased cost in manufacturing, reduced through-put time to assembly and considerable additional paperwork/documentation. It was also discovered that up to 30% of all work going through the area had to be reworked although the documentation didn’t show this fact.

The Client
A provider of long distance and international telephone services to residents of Alaska.

The Problem
Telephone operators were trained to receive and process long distance requests. Because of the nature of the service at that time, direct dial for international calls required operator services. Operator services employees were not allowed to resolve billing errors or to credit callers for failed calls. They were instructed to refer all problems to a Service Advisor who would then assess the problem and refer it to a supervisor. The effect of this system was that at any given time, as many as three people would be working on the same problem. Most of the problems involved amounts of less than $20.00.

The Client
A manufacturer of medium and heavy-duty trucks.

The Problem
The Sales Order function managed sales orders from the field and processed them into the manufacturing schedule. In addition, they were responsible for tracking the order process and provide information to dealers who could then advise customers about the status of their order. The goal was to see orders processed and moved into production with 45 days. Actual time averaged between 65 and 70 days. There was a corporate initiative to get that number down.
